Design Details

Unique Properties
Bracesys is a patented, rigid orthopedic brace framework featuring segmented units connected by adjustable articulating connectors and tension dials. Clinicians independently fine-tune each segment, closely matching patient anatomy, providing secure immobilization, and accommodating anatomical changes during recovery. It simplifies clinical procedures, enhances daily patient comfort, and promotes sustainability through recyclable materials and reuse within controlled clinical protocols.
Inspiration
Current orthopedic solutions present trade-offs: off-the-shelf braces rarely fit accurately, while custom 3D-printed alternatives involve lengthy, complex processes that limit their clinical use. Inspired by the precision engineering of timepiece mechanics and sailing rigging systems, Bracesys emerged from a quest to develop a rapid, expert-driven approach that precisely accommodates diverse and evolving patient anatomies, prioritizing comfort, speed, and sustainability.
Research
This applied research addresses the need for anatomically accurate, rapidly customizable orthopedic braces. Over 600 anonymized patient hand CT scans were analyzed through AI driven segmentation ,Pix2Pix GAN, implicit skinning algorithms for standardized anatomic alignment, and statistical modeling, Principal Component Analysis, for sizing. Mechanical tests validated structural integrity, while clinical use provided feedback for sizing, comfort and fitting procedures influencing the design.
Challenge
Key challenges were obtaining and analyzing extensive anatomical data involving over six hundred anonymized CT scans as well as iterative mechanical refinement through prototyping while ensuring precise geometry Regulatory compliance was straightforward for new brace models but complicated for controlled clinical reuse Managing this rigorous development alongside with running the business sustained strategic prioritization careful resource allocation and continuous commitment to innovation
Realization and Technology
Bracesys was developed within a CAD environment through iterative prototyping and 3D-printing SLS/MJF using medical-grade Nylon 12, reinforced by CNC-machined aluminum, stainless steel, and Kevlar cables for robust structural performance. Anatomical accuracy was ensured by analyzing hundreds of anonymized patient CT scans via AI-driven segmentation, implicit skinning algorithms, and statistical shape analysis to precisely define patient-contact surfaces and ensure anatomical compatibility.
Operation and Interaction
Bracesys is placed around the limb in a loosely connected circular form, with pre-configured structural segments linked by articulated connectors and loose internal cables, naturally conforming to clinically prescribed anatomical alignment. Clinicians use tools to adjust connector length and incrementally tighten integrated tension dials, mechanically locking the brace into a rigid, supportive configuration. Spring-loaded quick-release pins enable easy loosening for adjustments or brace removal.
Project Duration and Location
Key challenges were obtaining and analyzing extensive anatomical data involving over six hundred anonymized CT scans as well as iterative mechanical refinement through prototyping while ensuring precise geometry Regulatory compliance was straightforward for new brace models but complicated for controlled clinical reuse Managing this rigorous development alongside another demands sustained strategic prioritization careful resource allocation and continuous commitment to innovation
Specifications
Bracesys includes specific models like distal radius, colles, shaft fractures in four standardized sizes, covering anatomical variations from the 5th to 95th percentile. A mid-sized Colles fracture brace typically weighs 150 grams, measuring approximately 190 x 90 x 115 mm assembled, and folds flat into an A4 sized envelope for convenient transport. Clinicians use small, screwdriver-sized tools for rapid fitting, precise customization, and incremental adjustments during patient recovery.
